Mission Lean-Possible: When Confidence Outran Competence

Senior leadership announced a bold mission at an aerospace company in North Florida: “We’re building our very own Operational Excellence System!” Big words, big dreams, and even bigger expectations. The goal? Boost efficiency, cut waste, and become an industry leader. The managers? Full of enthusiasm… and just as full of uncertainty.

But here’s the thing: nobody likes to say, “I don’t know.” Especially Black Belts. After all, they’re expected to be the experts, right? So, instead of admitting their lack of experience, they relied on the fact that they had confidently claimed to have Lean experience during their job interviews. Armed with buzzwords like Kaizen, 5S, and Gemba Walks, they were ready to lead the charge. Or so they thought.

The big launch was, well… underwhelming. PowerPoints were sharp. Slogans were catchy. But when the operators asked, “So, how are we doing this?” the response was a mix of vague promises and the classic manager’s go-to: “We’ll figure it out together.” Translation? “We have no clue.”

Over the next few months, things got messy. Kaizen events were called, but nobody knew why. Visual boards went up, but nobody knew how to use them. Changes were made that didn’t solve problems — they created them. Operators whispered, “This new system feels like more work, not less.” Morale dipped, confusion spread, and missed deadlines started to pile up.

What was the cost of this misstep? Beyond the mounting frustrations, missed deadlines, and declining morale, the company was losing money, time, and credibility. The systems in place were actually making things harder, not easier. Every mistake, every misstep added to the operational drag. The risk of failure wasn’t just theoretical — it was real, and the price was steep.

Eventually, senior leadership intervened. Their diagnosis? Too much pride, not enough experience. Sure, Lean tools are everywhere — books, YouTube videos, webinars — but turning them into an actual Operational Excellence System? That takes more than good intentions and catchy slogans. It takes people who’ve done it before, not just in one company, but across industries where they’ve learned to adapt Lean to different processes and cultures.

This time, they did it right. They brought in an experienced Lean coach. Not someone to drop more theory, but someone who’d seen the messy side of Lean and knew how to clean it up. The coach guided managers, helped them build real confidence, and — most importantly — permitted them to say, “I don’t know… but I’m ready to learn.”

Because here’s the truth: Lean isn’t about looking like a leader. It’s about learning to lead. And sometimes, the strongest words a manager can say are, “I need help.”

Without the right expertise, the cost of inexperience could be the difference between success and failure — not just in terms of profits, but in the ability to achieve lasting, impactful change.
